NASCAR will now use Stratasys 3D printing technology for the design and production of parts and tools across NASCAR, replacing previous technologies used alongside Stratasys solutions.

A new state-of-the-art 3D printing lab is set to open at the NASCAR Research & Development Center in Concord, North Carolina. The facility features multiple Stratasys technologies, including the F370, 450mc and F900 FDM printers and a NEO800 SL printer to support research and development, parts production, and tooling for NASCAR’s three national series. NASCAR engineers will “benefit from the agility of 3D printing, which allows for faster design cycles and on-demand production of custom components” the companies said in a statement.

John Probst, executive vice president, chief racing development officer at NASCAR, said, “Their 3D printing technology empowers us to quickly iterate and optimize components, ensuring that our staff have the best possible machines to stay ahead in this high-stakes environment. Stratasys has proven to be a valuable partner, and this agreement represents our commitment to staying at the forefront of motorsports innovation.”

Stratasys will also increase the existing FDM (Fused Deposition Modeling) capabilities within the NASCAR R&D center, enabling larger-scale production, and NASCAR will now integrate Stratasys NEO stereolithography (SL) solutions. Both these technologies will support applications such as aerodynamic testing, prototyping and production parts with high-precision tooling.

Engineers at NASCAR worked with Stratasys on solutions for NASCAR Cup Series cars, with every vehicle on the track currently using 3D printed parts.

“Our partnership with NASCAR allows Stratasys to showcase the unique advantages of 3D printing in motorsports,” said Rich Garrity, chief business unit Officer at Stratasys.

Limited to just 100 examples, the vehicle aims to offer a “contemporary, ultra-focused driving experience” using the latest technology and the most advanced design, engineering and manufacturing techniques.

“The HWA Evo is far more than just a ‘restomod’. In order to fully realize our vision for the car we are going to unparalleled lengths in terms of design, engineering and suppliers,” said Gordian von Schöning, CTO of HWA.

Each Evo build begins with a hand-selected Mercedes-Benz W201 donor car, which is stripped back to its steel chassis before being inspected and prepared to HWA’s strict quality criteria. Then, the front and rear portions of the donor chassis are removed and replaced with motorsport-grade aluminum and high-strength steel subframes, designed in-house by HWA. This ensures contemporary impact performance and advanced safety while also enabling the suspension to be mounted to the new chassis, resulting in a rigid platform.

The chassis is then further modified to enable the 3.0-liter bi-turbo V6 engine to be mounted as low and as far back as possible. The front axle is pushed forward by 50mm, ancillary components are repositioned, and the 6-speed manual transmission is relocated to the rear. This front-mid-engined, transaxle layout enables a targeted 50:50 weight distribution for “motorsport-derived” handling characteristics.

The retained steel midsection – including the A, B and C pillars – is extensively reinforced, ensuring that energy is channeled effectively through the new, rigid structure. In contrast to the original W201 donor, the HWA Evo now boasts more than double the torsional stiffness. Approximately 75% of the original car is replaced, before the full chassis is electro- or KTL-coated (Kathodische Tauchlackierung) for corrosion protection.

With the chassis prepped, engineers then assemble the additional components that contribute to the HWA Evo’s performance, including DTM-derived wishbones, billet-machined wheel carriers and various suspension parts.

Two brake options, steel and carbon ceramic, are supplied by Brembo, minimizing rotating mass and unsprung weight, and custom designed dampers are supplied by KW (manually or electronically adjustable depending on specification). The kinematic nature of the suspension also enables camber optimization under intense driving conditions, with stability strengthened by anti-roll bars from H&R.

HWA is also working with Bosch to develop its own ESP system, incorporating ABS activation, as well as creating a bespoke ECU for the Evo. “It is unheard of for a bespoke, low-volume manufacturer like HWA to partner with a top-tier OEM supplier like Bosch for such a limited production run,” said von Schöning.

At the end of the process, a full carbon bodywork is fitted to the re-engineered chassis and frame. The bespoke moldings not only include individual sections such as the doors and roof, but single structures which encapsulate the entire front and rear ends of the vehicle. Manufacturing these is highly challenging but enables the bodywork to take on a structural element, which contributes to exceptional rigidity and a light kerb weight.

Sitting alongside the racing operation, and also owned by Dorilton Capital, the new company will be based at the team’s technology campus in Grove in the UK.

The new business will target a range of sectors including wider motorsport, premium automotive, aerospace, defense, marine, energy, sport and lifestyle. It is also a useful tool for the racing team in a time of budget caps, enabling it to retain engineering headcount outside of the Formula 1 rules, yet still leverage their expertise as a service.

The company will be able to lean on Williams’ extensive assets to offer services including: platform dynamics, advanced materials, simulation and modeling, instrument and data analytics and high- performance computing. Sitting alongside these core engineering services is a range of in-house prototype testing and evaluation resources that include a wind tunnel, driver-in-the-loop simulator, single-axis testing machines, an eight-post rig, chassis rig and other testing rigs in addition to bedplate testing.

Prior to the establishment of Williams Grand Prix Technologies in 2024, Williams also had other business interests beyond F1 racing. It owned a majority stake in Williams Hybrid Power Limited and also established Williams Advanced Engineering – both businesses took technology developed for F1 and adapted it for multiple commercial applications. Williams Hybrid Power was sold to GKN in March 2014 and Williams Advanced Engineering was sold to Fortescue in February 2022.

Matthew Savage, chairman at Williams Grand Prix Engineering, said, “We are delighted to be establishing Williams Grand Prix Technologies, bringing F1-derived innovation and pedigree to a wide range of other sectors. Williams Grand Prix Technologies offers a unique mix of engineering experience, expertise and capabilities to solve customers’ problems and we have already received significant interest from a diverse set of clients even before launch. We will be using skills and assets that have been established, developed and refined over five decades of competing at the highest level of motor racing on a global stage, which is a unique pedigree that only Williams can offer. Being part of the wider Dorilton group of companies also allow Williams Grand Prix Technologies to offer services from across the group to further enhance the technologies and services available to the customer.”

For more than four decades, AP Racing has supplied both brake and clutch systems to teams across the IndyCar grid. However, 2024 is the first time the team will operate as sole supplier for the entire series.

Each of the 14 teams will use AP Racing’s ultra-lightweight CP8278 three-plate, 10-bolt clutch, which has been designed for open-wheel racing. The carbon/carbon device features a pull-type configuration, while a cushion pressure plate system helps with clutch modulation.

AP Racing says the teams will benefit from increased efficiencies in clamp and release loads, as well as increased wear allowance between re-shims. A single bespoke slave cylinder has also been designed to complement the clutch that can be used in different installations to suit the needs of teams and drivers.

David Hamblin, managing director of AP Racing, said, “This agreement is testament to the quality and performance of our products, as well as our dedication to pushing the boundaries of automotive engineering. We look forward to an exciting championship ahead!”

The series will visit 16 of the USA’s oval, road and street circuits before culminating at the Nashville Superspeedway on September 15.

Established in 1995 by Harvest Technologies before that company was acquired by Stratasys in 2014, the 20,000ft2 factory and its 85 staff specialize in end-use AM polymer parts for automotive and motorsport, aerospace and other industries.

“Our focus going forward in Stratasys is around moving into polymer manufacturing applications,” says Rich Garrity, chief industrial business officer at Stratasys. “That’s where we see the biggest opportunities. We now have built out our portfolio to cover all five main additive polymer processes. We’ve been investing in SAF (selective absorption fusion), which is a high-speed sintering process that we believe has the potential to displace low-volume injection molding as a traditional source.”

“Our focus going forward in Stratasys is around moving into polymer manufacturing applications,”
Rich Garrity, chief industrial business officer at Stratasys

Belton has become the powder center of excellence for Stratasys Direct Manufacturing (SDM). The site’s printers are from both Stratasys itself and competitors like HP. Garrity says that as the company’s service bureau and manufacturing arm, SDM doesn’t restrict customer choice by limiting itself to Stratasys equipment.

Selective laser sintering
Our tour of the site, which was the first AM facility in North America to become AS9100/ISO 9001 certified, begins appropriately with SLS (selective laser sintering). SLS was invented at the nearby University of Texas at Austin and was the first AM technology deployed by Harvest in its original building.

The company is working with Kaizen consultants to reconfigure Belton for maximum efficiency and plans are under consideration to expand it in the future.

A highlight of the SLS area are the large-frame machines of EOS, with which Stratasys works in partnership. There will ultimately be eight such machines operational in Belton, which the company states will be the largest installed base of large-frame EOS P7 equipment in North America. The latest P770s can build larger parts thanks to the dual-laser system and a frame area of 30in x 15in x 22in (76cm x 38cm x 56cm).

“We worked closely with the development of the technology to ensure that it met manufacturing standards”
Maricarmen Senosiain, product manager for SDM

Selective absorption fusion
Next door is the SAF production area. SAF is a powder bed fusion (PBF) process developed in Europe in the past decade, with printer sales starting in 2021.

“We worked closely with the development of the technology to ensure that it met manufacturing standards,” explains Maricarmen Senosiain, product manager for SDM. “The consumables are less [compared with competing PBF methods] and energy consumption is reduced, so it’s more cost-accessible for production components. It also gives you more in-depth reporting analytics and versatility in how you’re able to print.”

At the time of our visit, Belton had six operational H350 SAF printers with plans for four more to come on stream by the end of 2023 as production ramps up. The longer-term plan is for a total of 12. SDM used the SAF printers at Belton to build the interior door handle surrounds for Toyota Racing Development’s (TRD) new GR86 Cup race cars as part of a wider technical partnership with TRD.

From mixing to post-processing
The tour moves on via the mixing room, where 300kg batches of white powder material of more than a dozen different types are prepared for the printers in a 90-minute process. Full materials traceability – especially important for spec-based production components in the aerospace industry – is provided.

The nearby breakout room is where the freshly baked ‘part cakes’ are broken apart to reveal the newly additive-manufactured parts within. The process here is a mixture of manual intervention and automation, with compressed air and small media introduced to help clean the part up. Jeff Washburn, director of manufacturing at Belton, notes that more automation is possible with SAF components.

We’re shown a Dye Mansion Powershot C that tumbles parts to clean them in less than 10 minutes, when a purely manual approach might take 15. A Powershot S performs a vapor smoothing/polishing process on parts including NASCAR windshield ducts – one of several stock-car components made by SDM, with more than 800 ducts produced so far.

Further post-processing steps may be in order, depending on whether it’s an end-use or prototype part (the facility’s output is split around 60/40 in favor of production work). The team handles everything from fast-turnaround, ‘strip and ship’, to a detailed, top-coated master finish, potentially also requiring assembly or fitment of rivets, inserts and the like. As Washburn acknowledges, Belton’s activities are a contrasting blend of high-tech, automated production and old-school manual processing and inspection.

Awaiting their turn on the shelf for post-processing is a batch of front-end camera mounts for the Roush F-150. Like the NASCAR ducts, they are made from SAF Nylon 11.

Belton has a full-scale, car-sized paint booth for final finishing. Demand is such that it’s in operation around the clock and often at weekends, too. The same goes for the nearby metrology lab, whose mainstay is verifying high-requirement production parts for aerospace customers.

FDM and MJF
There are two production areas left to see. The first caters for FDM (fused deposition modeling) and comprises a bank of 10 Stratasys F900 printers that printed the hood vents for TRD’s GR86 Cup cars. This area, too, will also be expanded after the closure of Valencia, with four more machines on the way.

The F900s provide Belton’s only non-powder-based AM capability and were located here because of the site’s familiarity with, and certification for, high-requirements work for aerospace customers.

Our final stop is a room of HP Multi Jet Fusion (MJF) printers. Washburn describes the process as, “clean, quick and efficient”, but the machines have a larger footprint than SAF. This department, with 10 units, can produce 18-25,000 parts of month at peak times – a major contribution to the Belton facility, which processed more than 400,000 parts in 2022.

Following increasing demand from its OEM and motorsport customers, the Coventry-based manufacturer is looking to fill several vacancies across the business.

Expanding the 200-strong workforce comes just four months after the AP team led a similar recruitment program following strong growth during the summer. The current vacancies cover all aspects of the business and all levels of seniority, including design engineers, customer support and programmers.

As part of this latest recruitment drive, AP Racing will also launch a dedicated careers micro-site, which alongside vacancies, will also provide insight into life at AP Racing and a number of the benefits associated with the roles and company.

David Hamblin, managing director at AP Racing, said, “As we continue to develop our customer relationships and involvement with key motorsport events, we find ourselves in an exciting position to be recruiting for a range of roles to further strengthen the business.”
